Heater Blower Resistor Failures On Citroen, Fiat, Peugeot and Alfa Romeo: The Harness That Burns Out (And The Repair Kit That Fixes It)

Customer arrives with a heater that only works on the highest fan setting, or with a smell of burning plastic from behind the dashboard, or with a fan that has stopped working entirely. Across Citroen Berlingo, C3 Picasso, C4 Picasso, Jumpy, Fiat Doblo, Grande Punto and Alfa Romeo Mito, the cause is almost always the same: the heater blower resistor harness has burned out at its connector. This is one of the most predictable faults in the PSA/Fiat/Alfa world, and one of the easiest to fix properly with the right repair kit.

What the blower resistor does

On vehicles without electronic climate control (and on many that have it), the heater blower fan is controlled by a switch that selects one of four or five fan speeds. The switch doesn't directly limit current to the fan; instead, it routes the fan's earth through different resistor windings to drop voltage and thereby reduce speed. The highest setting bypasses the resistor entirely (which is why it works when others don't), and the lower settings pass current through progressively higher resistance values.

The resistor lives near the blower fan housing, exposed to the same air the fan moves through the cabin. It needs that airflow to dissipate the heat it generates. The connector that brings power to the resistor sees the same current the fan draws, which on lower speeds is several amps and on the resistor's own pins runs warm continuously.

The failure mode

Two things conspire to kill the connector. First, the continuous moderate current at the resistor pins gradually oxidises the contact surface, raising local resistance, raising local heat, which oxidises further. Classic positive-feedback failure. Second, on the affected vehicles the resistor is mounted in a position where airflow over it can be restricted by clogged cabin filters or by leaves and debris collected in the heater intake. Without airflow, the resistor cooks itself and the connector with it.

The end-state is a connector body that is visibly melted on at least one pin, conductor insulation discoloured for several centimetres back from the joint, and a resistor that may or may not be salvageable. The customer's smell-of-burning warning is usually the connector reaching its limit; if the connector is left in service, it can eventually burn through enough that it shorts to the heater housing.

Tell-tale signs: Fan works on the highest setting only, or works on no settings, smell of melted plastic from the heater area, dashboard "check" light may or may not be illuminated depending on the model, visible scorching on the connector body when accessed, wire insulation brown or black for 5–10 cm back from the connector.

Replace the harness, not just the resistor

This is where many workshops go wrong. The cheapest fix appears to be a new resistor on its own, leaving the original connector and harness in place. The car works for a few weeks, the residual damage in the connector continues to develop, the new resistor cooks itself, the customer returns.

The right repair replaces the connector body, the terminals inside, the section of harness that has wicked corrosion or has discoloured insulation, and the resistor if it shows any sign of damage. The diagnostic order

If the customer comes in with a heater fault, the diagnostic order is straightforward:

  1. Confirm fan behaviour at each switch setting. "Only highest works" = resistor or harness. "Nothing works at all" = could be fuse, motor, or harness with a full burnout.
  2. Pull the cabin filter; check it is not so blocked that it is starving the blower of air. A blocked filter is often the root cause of the harness burnout and replacing the resistor without addressing it just sets up the next failure.
  3. Access the resistor (usually through the passenger footwell or behind the glovebox; varies by model). Inspect the connector visually.
  4. If the connector is discoloured or melted, that is your answer. If not, test the resistor windings for continuity with a meter; an open winding is a dead resistor.

The repair sequence

With the kit on the bench:

Cut the existing harness back beyond any visible insulation damage. On a typical burnout job this is 5–15 cm back from the connector. The conductors should look bright copper at the cut point; if they are still dark, cut back further.

Match each new pigtail wire to the correct circuit on the body harness using the kit's instructions or a wiring diagram. There is usually a 12 V switched live, a ground, and several resistor-tapped speed wires.

Splice with adhesive-lined heat-shrink butt-splices, properly crimped with a ratcheted tool. Shrink with a heat gun until adhesive beads out of each end of each joint.

Fit the new resistor if the kit includes one (or refit the old one if it tested good). Connect the new connector to the resistor, route the new section of harness in the original loom path, secure with cable ties.

Refit the cabin filter (a new one if the old was suspect), refit the glovebox and footwell trim, test all fan speeds with the engine running.

The root cause conversation

If the customer's car has reached this fault, there is a meaningful chance that the cabin filter was overdue. The blocked filter starves the blower of air, the blower draws more current to try to maintain output, the resistor pins overheat, the connector burns. Replacing the harness and resistor without changing the filter is fixing the symptom and leaving the cause in place.

The honest customer conversation explains this: "The harness has burned out because the blower has been working harder than it should, which is usually because the cabin filter is blocked. Fitting the harness fixes today's fault; replacing the filter prevents it returning in eighteen months." Customers respond well to this kind of clarity.

Why these specific models

The 2007–2013 era PSA/Fiat platforms share a lot of HVAC architecture, and the heater blower resistor design used across these models has a particular vulnerability: the connector pins are slightly undersized for the duty they carry, and the resistor mounting position depends on cabin filter health for cooling. Other platforms with similar architecture but better connector pin design (some Renault, Ford, VAG) suffer the same fault much less.

The Alfa Romeo Mito gets the same connector despite being a different brand because the underlying platform is shared. The Fiat Doblo and Grande Punto are direct platform mates. The Citroen Berlingo Multispace, C3 Picasso, C4 Picasso and Jumpy van all share enough HVAC architecture to share the fault.

Closing thought

The heater blower resistor harness burnout is one of those workshop favourites: a clear failure mode, a clear diagnostic, a clear repair, and a customer who is invariably pleased with the result because their car now has working heat again. Workshops that have seen the pattern, keep the repair kit on the shelf, and do the job with a fresh cabin filter at the same time, deliver a complete fix that lasts. Workshops that fit just a resistor and hope are setting up the next return visit.
